The toaster is definitely one of the stranger ones that I have seen in a long time.
T-Shirts, mouse mats, baseball caps, wrist bands are the "generic and handy stuff" that I have seen, along with lanyards as well (although not always as common).
Looking through kickstarter, I have seen branded dice bags and tape measures. Those are not directly applicable to you guys...
And without having access to a lot of money at the start, it makes it harder to come up with stuff. The more unique it is, the harder it is going to be to get them made. And you might well find that you have a larger minimum order to place before you can even get them made.
Plushie dolls, posters, mugs, glasses (drinking kind), capes, collector cards (NCSoft did this), remote control cars, branded mice, branded USB memory sticks, branded stationary, dog tags, statues.
There are so many things, and half of these I have seen as kickstarter rewards OR seen done by a company.
Basically, if you can buy it, you can get your logo on it.

That was something private enterprise took care of in CoH (Layla Rei IIRC), unlike a 3D print (which has its own problems), it's difficult to automate making the plushie.

I only mentioned the plushy doll as something that would be "iconic" from the game (for example, WoW has the plushy Murlocs, and Guild Wars 2 has the plushy Charr),
As Minotaur has said, it has its own problems, and so does 3d model printing, but at least that side is *easier* to fix (in my mind at least), .
The 3D print is quite complicated. In CoH, things like capes had no thickness, so couldn't be 3D printed, I don't know how the art side is to be handled here, but i foresee similar issues unless this is taken account of from the start.

I don't know how WoW did it, but I know that you can have a cape on your model with them. And this apparently required *no* changing of the model on Blizzards side.

Infact, I believe that WoW actually haven't changed their character models for quite a while, and that cloaks are still the same as WoW's being just a flat plan.
For all we know, Figureprints might just be able to manually edit the mesh a little bit, so that everything is just that little bit thicker. And if this gives them the ability to print cloaks... then that is a good solution (you might however lose some fine detail on the models...)

When I was in a band, one of the biggest pieces of merch that we sold were Pint glasses with our bands album cover printed on the front, and an engraved image of our logo on the bottom. Nifty and practical... AND inexpensive to make :D
Flash storage thumb drives with your logo printed on them... ya can buy em in bulk from lots of places... cheap...

When I first bought CoH (yes, first bought.. had to buy the Coh/CoV version later.. sigh) it had this nifty map of Paragon City in it.. Kinda pointless, what with the in game minimap and all, but I still thought it was cool... It was reaaaaally small though...
I'd say a mini demo CD (professionally presented, of course) of the music which has been composed for the game, so far, but that CAN get kind of pricey and it really only caters to a select audience... Just a thought bubble

25mm scale figurines of iconic CoT heroes, for those of us who want to Pen and Paper it up in a Titan City setting.
Those maps were awesome though. Especially how they made the Hero map seem like a proper city map - and the Rogue one had a more hand drawn quality to it. Plus, not useless since you could read it over meals, before going to sleep or when waking up or- in far more unusual circumstances - doing something other than City of Heroes. (I don't know why the last one happened offhand.. Anyone else remember?)

I enjoy a good game map as well, but they are hardly bizarre swag, just a normal pack-in for a game.
Now this is going back many years and I wish to god I hadn't lost it, But I received in the mail from Nintendo of America a VHS tape with a short video on it talking about the making of and game footage of Donkey Kong Country as a promotion leading up to the game's release. Obviously a VHS tape would be less bizarre and more useless, but the same thing, only a DVD could be cool.

Given that some things are harder to brand than others.. pens and pads are simples. Easy to hand out, distinctive, cheap.
For table top gamers - a CoT tablecloth / runner. Or, you know, some MWM branded paper to go with the maps that you really should make.
A CoT onesie. Nothing says "this game is so good, I play it all day" like a onesie. It should be compulsory wear for anyone manning a booth at a con.

A book of them should contain some pre-made suggestions as well as having blank ones where the writer could put whatever they wanted on there.

I've had a bizarre swag idea, but haven't posted since it is also impractical, but since the thread returns, why not? Ideal Bars! You would need to return a thing that many people loved that doesn't exist anymore, and it might kind of express what is going on for CoT. :3 (background on the lurve: http://www.inthe70s.com/food/idealcookies0.shtml It amazes me that that page has been getting comments from 2007-2013)
Less bizarre and impractical, consider eventually having a kind of a low-key item that players could use as a lazy man's secret handshake. For instance, for CoH, if you saw a button on someone's backpack that mostly consisted of the Statesman star, with the red and blue background, it would have been enough of a clue for you to ask, "Hey, do you play...?" if you had a mind to. At the same time, it would be sub rosa enough that I expect you could sport that w/o it drawing the attention from folks who hadn't seen it for years. I have no idea yet what, of anything, might be that simple-yet-iconic for CoT, but something will probably stand that test of time.
